Flying UA on both legs? The minimum that UA would sell is 1h20m. With the train running, you're looking at clearing immigration, waiting for bags, if any, exiting to the train, going over to T1/T2, going through security, and getting to your gate.

If everything is on time, you might make it. If not, there's a good chance you won't.

1h20m is definitely not a sensible I-D connection time at ORD for the majority of passengers...

I have TSA and Global entry and carrying on. But yes I will look for a longer connection.

A lot depends if there are backup options should you miss your connection. If you are connecting to last flight of day and there are no other options, I'd look for a longer connection. If there are later non-stop flights and backup connecting options, I would be far less concerned (particularly with only carry-on and GE).

I would think 1 hr 37 min would be plenty of time in this ideal situation.

Global Entry, no checked luggage, 1h37m is makable. It doesn't leave a ton of leeway for weather or UA delays, but the process at the airport itself shouldn't be too bad.

Shorter connections on Europe to US domestic flights also increase your chances of hitting the EC.261 lottery.

With GE, which gives you PreCheck, and no checked bags, that's plenty of time if the inbound is on-time. Longer would be better, of course, especially if the backup domestic flight isn't convenient.

I fly UA domestically out of terminal 1 at ORD, have never flown UA internationally,
In the past I have flown foreign carriers internationally out of ORD terminal 5.
I am really confused how UA international works out of ORD, I thought all of customs was in terminal 5, yet I have seen international UA flights in terminal 1.
In addition the Polaris lounge is in terminal 1.
I assume there is a customs station/process in terminal 1 also for UA international flights?

Outbound UA INTL flights depart from T1 which has no Federal Inspection Station (FIS). Inbound INTL flights, besides those which take advantage of pre clearance, arrive to T5 where all passengers go through the FIS and then have to take the train back to T1.

From what I can tell all ORD UA international departures occur in terminal 1 except most UA flights to Canada seem to be in terminal 2.
Terminal 5 departures appears to be UA flights on partner aircraft (EX. Swiss, Lufthansa)

LH (Lufthansa) usually leaves from the T1, along with NH (ANA). LX (Swiss) departs from T5.

Any word on if the airside bus to T5 will restart anytime soon? I have a 3.5hour layover in ORD UA->TK and would like to use the Polaris lounge as long as possible...

I hate to say it but 1h 45m before your T5 flight is when I would recommend leaving T1 PL assuming:
10 min to Air Train
10 min to T5
20 min for security
10 min to T5 gate
55 min left before flight
= 105 min total
