first of all if the suit is in a plastic bag, it's not so easy to fold the arms.
Secondly i dont understand when you say "suit is folded up": does that mean that you dont have the suit hanging for its entire length and fix it with the velcro straps?

As far as zipping with the suit compartment empty: that's tricky, as usually i travel with more than just suits. I have a jumper, an informal pair of trouser, and shirts are packed in the tumi shirt folder. And consider, in theory you should be able to bring also a workout change + sneakers.
I dont know what you saw on B&R website, any hint is highly appreciated.
