I've had no problems at ORD going to the Easy checkin lines and calling the roving agent over when it gives the "already checked in" message (Note: at the EZ lines with baggage checkin, not the ones on the wall). Has happened to me a few times, as I'll print it out just fine, but forget the boarding pass on my desk.

I've had printer problems on occasion. Calling in and having them offload me only cost me my seat assignment once (in probably 5-8 times), and that one time was a couple of weeks ago after the seat change was already in, so I just changed back to my original seat.
