No, it'll be the same whether you book and upgrade at the same time or whether you book first and upgrade immediately afterwards.

I think you're probably misreading what you're seeing, if you haven't yet booked anything.

If you book at WT+ ticket, you'd be paying the base fare plus TFC of £430.75 (or so - that's the figure I get from a dummy booking for LHR-JFK-LHR). The cheapest base fare that I got on that dummy booking was £457.00, so a total price of £887.75.

If you book and upgrade at the same time, the site should show you a base fare of £457.00 (in that example), 20,000 Avios to upgrade round-trip, and TFC of £536.75 - so a total payable of £993.75.

The TFC of £536.75 is the same as if you bought a cash ticket in Club. You can check that with a dummy booking.

Does that relate to what you've been seeing on the website?
