United.com will usually price out a legal non-stopover layover correctly. If it's not getting priced on a single fare, there's probably a problem with the routing rules or availability. To figure out exactly what's going on, it helps to use a tool like ExpertFlyer or KVS.
I have a feeling that adding the AUS layover is not legal.
Any ideas on getting a free 25-hour layover on the way back? Is there any way to fudge this when it's so close yet so far to within 24 hours?
