1) It would be really tough to overload the Boxcar. Its just ridiculously efficient.
2) The Sun Chaser might be all you need, size wise.
3) Did you know that Red Oxx sells foam pad inserts? They are pretty cheap and might be what you are looking for.
4) Have you considered the Sky Train?
