Just saw this thread. I'm surprised someone didn't suggest that the OP make a 1 or 2-day stopover on the way back in Madrid, London, etc. and get his passport renewed there. He could have also flown via Canada and done it there.

Traveling with Dual Citizenship and Expired US Passport
Hello here is my question -
I am flying to Sao Paulo thursday - I have dual citizenship American/Brazilian, but my American passport is expired, my Brazilian is valid.. Will they let me leave the US and I can just get it renewed at the consulate in Brazil or am I going to have issues?

You should be fine. There is no formal outbound passport control in the U.S.
If asked for the immigration form that should be in your Brazilian passport by the airline, just hold up your U.S. passport. They won't check or care that it is expired.

The problem will be getting back. The airline in Brazil will want to see a valid US passport or a Brazilian passport with a valid visa.
They will check (during check-in) to make sure the passport is valid.
