You can go back to YYZ but you need to avoid AC.
A US city will obviously achieve that.

Furthemore, if you start involving AC flights, your options will be limited as the entire routing has to be a published routing.
Your best bet will probably be something like SJO-PTY-IST-BKK
What do you mean by "published routing"?

I've never done this before and searched a bit but was unable to find the answer - how do I use Aeroplan points to book a flights with EgyptAir, both international and domestic flights (Amman to Cairo, then Cairo to Aswan) or any other Star Alliance partner? Do I need to call the Aeroplan centre?

Available flights can be found by searching for them on https://www.aircanada.com/ and checking "book with AP points".

Am I able to book two separate Aeroplan redemptions (one in economy, on in business) and then call in later and have them combine the PNRs so I don't have to worry about re-checking bags, etc.?

No.

Just have the bags through checked when you check in for your first flight.

You're able to do this even if they are on separate PNRs?
How does IRROPS work for this? My first ticket would be for e.g. Toronto, and then I leave for Paris later in the evening. If the bags get lost, they will still make it to Paris?

No, if the bags get lost, they're gone for good.

If they get DELAYED, they'll still make it to Paris

Hah, fair enough

Now how about if I have a stop in Paris for 3 days, with a final destination in Zurich? If booked separately I would have to hope my DELAYED baggage arrives in Paris before the next flight, but if booked together then I can expect them to make their way to Zurich, right?

If you have 3 day layover, they wouldn’t be checked through regardless of whether it was one PNR or not.
